Matt,
We use plastic core flute which is light, weather proof and easy to form around a tubular steel frame.  Attach with cable ties and gaffer tape over joins.  Cost is also a factor, (it is cheap enough), which allows replacement each year.  Students can also make the panels which is important for their involvement!!!

Was just wondering if anyone has any contact details for help of the process of making the shell for the car itself...
